Abstract:
Method of producing a single-phase composite structure of filamentary and non-filamentary semicrystalline morphology made from the same polymer, which is of a type capable of gelling in a suitable solvent and of being deformed into a high-modulus, high-strength product. Layers of the polymer in sheet form are interleaved with at least one layer, also of that polymer, made from filaments thereof. The method of making the product may involve heating a sheet of UHMWPE or other polymer gel (5% UHMWPE in 95% paraffin oil, by weight) to 125. degree. C. , applying a knitted UHMWPE high modulus, high-strength structure on one side thereof, extracting the non-volatile paraffin oil therefrom with hexane, and evaporating the hexane.

Abstract:
A method of producing high modulus and high strength products of polyethylene and other thermoplastic polymers by swelling with a suitable solvent a melt crystallized, or compacted powder morphology to form a pseudo-gel, drying the pseudo-gel, compressing it, and drawing it. The optimum process involves swelling the initial morphology in the form of a tape/ribbon/rod/monofilament/sheet/tube in a non-volatile solvent at temperatures near the polymer crystalline melting point, cooling the morphology under controlled conditions, lightly compressing it to remove the non-volatile solvent, extracting the non-volatile solvent by volatile solvent, removing the volatile solvent by evaporation or vacuum, compressing the morphology between rolls, and then stretching it at temperatures below the crystalline melting point of the polymer to obtain tapes, ribbons, monofilaments, sheets or tubes with improved mechanical properties. Products from the method include improved dental floss, fishing line and numerous other applications.

Abstract:
A method for producing an UHMWPE product with enhanced planar mechanical properties. An initial UHMWPE semicrystalline morphology is solid-state deformed under compression in a mold including a mold cavity with an unenclosed perimeter zone or a perimeter zone with a reservoir enabling flow-through for molded UHMWPE. A polymer preform is oriented and extended in more than one direction in the mold cavity and the perimeter zone to an extent which is limited by the material properties of the polymer under the employed processing conditions. The oriented and extended UHMWPE is cooled under compression to ambient temperature for maintaining the maximum orientation and extension attained during the solid-state deformation process. The polymer product in the mold cavity is separated from the product in the perimeter zone of the mold cavity. The UHMWPE product has a markedly transformed morphology, as compared with the initial UHMWPE morphology.

Abstract:
An isotropic semicrystalline morphology of ultra-high-molecular-weight polyethylene and a method of making it. An original powder stock or a partially fused, melt-crystallized stock having a granular memory, is heated to a temperature at which the stock fuses completely to form a homogeneous melt which loses memory of the granular structure of the original stock. The resultant melt is cooled to ambient temperatures under compression to provide a novel homogeneous isotropic semicrystalline morphology. An anisotropic morphology of ultra-high-molecular-weight polyethylene may then be made by solid-state deforming that semicrystalline morphology at a temperature near but below its crystalline melting point at a deformation ratio of about 5 to 8.
